No, no robot replaced Keiko [1977-December 12, 2003] in any of the films. The orca was the real live whale in 'Free Willy 1' [1993], 'Free Willy 2' [1995], and 'Free Willy 3' [1997]. But he won't be seen in the upcoming 'Free Willy 4: Escape from Pirate's Cove' [2010].

No, although Keiko starred in Free Willy along with an animatronic whale, only animotronic whales were used in Free Willy 2 and 3, though there were some shots of real orcas in the wild. Prior to the movies, Keiko suffered in a tank too small for him in a show in Mexico. He was largely rehabilitated at the Oregon Coast Aquarium and later prepared for a return to the wild. The attempt was ultimately unsuccessful and he died in 2003 in Norway at the age of 26 after spending more than a year in the wild with wild whales. During his short return to the wild he was reported to have made contact with people and approached children to give them rides on his back. When he was spotted in Norway, his handlers conducted boat follows and reported that he failed to re-join the wild whales. He is reported to have died of pneumonia.
