Darth Vader had to wear a suit is because in Star Wars III Revenge Of The Sith, Anakin Skywalker and Obi-Wan Kenobi had a fight, then anakin's legs got chopped off then lava went over him and burnt him, then he got replacement legs and arm (1), but he was dying, so he got suited and he lived till Star Wars VI Return Of The Jedi, because luke his baby kid was a jedi, and took his helmet off and he eventually died.

During the Mandalorian Wars, Revan defeated the Mandalore. The mask which you see on Revan once belonged to Mandalore, I guess he just wears it to signify how powerful he is.
